If I'm reading this correctly, really the only advantage styrene has over PVC is price. Is that correct?

Exactly what Black Star said. My bet is on the white being over-cured with the flash, resulting in the blue not adhering to it, but it really could go either way. If you stretch the print, does it crack at all? Also, the white is NOT smooth (it should be), and the blue looks like a ridiculously...

Sure, I used a Big Squeegee for a while, and even made myself a second one. Not perfect, but works and doesn't take up any space at all.

are you currently doing sublimation? if not, do you have the business lined up to support it? Do you understand the limitations of sublimation (polyester/light colors/etc)? What can sublimation do for you that the white toner printer can't already? the answers to those may help you make the...

is there still a market for this sort of thing? I've been playing with casting resins lately and that coupled with a CNC carving could be doable, using mica powders to metallize it.

might be worth looking into a used/cheap infrared flash dryer from screen printing. That and some ACM or aluminum sheet could easily make you a decent inline oven. Maybe couple with a PID temperature controller of some sort. I like where this is heading.

I wound up finding a forstner bit in my kit that did a surprisingly good job of it. Did a stack of them with waste on the bottom and they came out great. Happy parts were delivered to happy client yesterday and a check was placed in my greedy paws. Win.

Let me ask you a couple questions about it - I'm going to be putting the holes in 2 corners. My plan WAS to set up a 2-sided, right angle fence on my drill press and just shove the piece into the corner of that block, drop the hole, flip over for the second one and then move on to the next one...
