I paid apx. $3,500 to replace the print head on my Edge 2 a while back. I bet it's much more now. Shipping was an additional $300. I have the service contract on it now...
A few things you could try:
-Clean the sprockets.
-Try to use cartridges with the same amount of foil on them.
-Use a color trap.
-Make your Black a Duotone color, 100% Black & 100% Red to eliminate the white gap.
I don't design in Corel but have seen this issue/question arise many times with "Flexi" because it defaults & exports at 72 dpi unless you specify other. Check your selections & options.
Why replace all the cartridges when only one ran out?
If you ran the magenta cartridge dry and the printer didn't pickup on it you will have to prime it a bit before the ink reaches the head.

Your masking table should be a smooth surface without any cut marks and separate from your cutting table to help avoid getting small bubbles or imperfections in your decals after installation. I use one table with a self healing mat for both cutting and masking but I also have a Sheeter...
