    We use Ultraboard.... it's got the foam center, with polystyrene faces. Or foamcore, witch is just paper faces, not as durable as the Ultraboard.

    And don't forget those rub rails. We did a bus similar to this, I didn't have a template, but I scaled a photo, with measurements of various parts of the bus. One of the goals was to not go over the rub rails, so I had measurements of the max height between them to scale the lettering accordingly.

    Before we got a flatbed printer, we would mount then cut it. Never had any issues cutting foam core with or without vinyl . +4 for a sharp blade.
