'Flatten' merges all visible layers into one layer. The file size will be the same if you do that.

Try .tiff with LZW compression - it'll reduce the file size by over 50% over no compression.

The guys above covered most of it. You don't need carrier paper but be careful not to pull hard as the perf vinyl stretch easy.

We take-up the prints with the backing on the outside if it need to be laminated - it keeps the print dust & fingerprint free when laminating.
