Why would you go back to Illustrator?
You should be able to send 1 file over to the rip with the main artwork in CMYK or RGB with a single spot color called out for the cut path. *(CutContour)...
My bet is also on heat settings as many have said above.
Be sure your profiles are set to use heat settings from profile. Otherwise it will use what is set on the printer.

Some colors were spot on all the time but the topic here is that some were NOT.
IMHO when I tried it I think if the printer is not EXACTLY linearized to the day the chart was printed then its useless.
You end up wasting more time than if you just stick...

My point is why let Versaworks control your spot colors?
Everything needs to be converted. Whether it is VW's little spot chart etc. etc. it all needs to be cmyk numbers to print on the printer.

Of course there is conversion............... Every file you send over to Versaworks gets converted to the output profile (.icc) your device is set up to use.

Why not convert all spots to cmyk before you send it to Versawork?
By sending spots over you are relying on VW spot conversions instead of Adobe's which IMHO are pretty good depending on your output profile.

Save the file as a Hi Resolution PDF from Illustrator.
Be sure no compression is checked off in the save dialog box.
Now open the PDF in Acrobat Pro. Go to Tools> Advanced editing>Touch Up Object tool> Right Click the image. (This is CS4 and Acrobat 9).

We used the Dreamscape non adhesive backed (standard wallpaper fabric) it was a nice sand type matte. It damaged easily.
Bottom line we ended up using an old school HP-9000 standard solvent printer and a professional wallpaper installer.
