    Boudica, I was able to talk him down. He's paying for the shirts and we're printing more for him at around our cost. tbh, usually in a situation like this we do more of a "well here's where you approved this but what can we do to make it right?" but our salesperson was a bit short with him...

    That looks maddening. I'm not familiar with Onyx, but have you tried playing with the cut mark options, even just as troubleshooting (shown are some of the options in Flexi)? If you put alignment marks every three inches will it mess up every three inches?
