    I prefer GrubHub. They're typically less expensive. If I'm out of town installing, I typically use them for dinner so I can sit in the hotel and get work done.

    Looks like 3" steel tube since the corners are rounded. Might try Metal Supermarkets in Dallas. They'll cut it to length and pretty sure they can weld it up for you too.

    It should be pretty straightforward. This was air egress. Customer wanted it inset with the border but there's no reason you couldn't go full coverage and give it a bit of bleed and run it past the door. You'll need to cut around the opening for the drop key.

    Silicone doesn't adhere well to acrylic/polycarbonate/plastics. Use Lexel (available from Lowes, not Home Depot) or stud-mount.
