What size is that thing? Material combo definitely isn't intended for that application. I'd say if it worked before, you guys got lucky. What a about a banner, no hems or grommets and just run a strip of 3M tape around the perimeter and tack it down.

Another vote for too much tension on the laminator. Also, I found that 210/215 shrinks and pulls back like crazy so we stopped using it years ago. We use Arlon 3220 gloss instead and haven't had any issues whatsoever. Saw way too many failures and signs with shrinkage when we use to use 210...

I know it's not what you're asking, but we use General Formulations GF 201HTAP for all our exterior signs. It has worked extremely well for us and it's our go to for a lot of applications. Probably about a third of the cost of 3M IJ180cv3 (which is what we use for all vehicle graphics).
