are you using onyx? onyx may default to lower resolution output depending on the profile being used...it can do this without you realizing it
go into media manager, select profile and click edit...make sure it defaults to 600dpi in lieu of 300
because of the grooves I would use cast vinyl..and cast laminate...
how much tension was on laminate as it was applied? was there any upward curve to the finished print before installation?
Why didnt you request one from the reseller? If they are still your reseller...ask them for it now. I find it odd that everyone is always looking for a service manual...as an owner, I would never purchase a piece of equiment with a service manual...don't get me wrong...Im a firm believer in that...
The only way to print 1200x1200 on any 300 series or 110 is to print in an 18 pass mode...all others will default as mentioned to 600x1200, 600x600 and 360x360
Its not difficult to change the head if you know what you are doing...be carful not to damage the manifold...

You probrably could have them swapped out but the rollers are typically the most expensive part of the unit...a cold, manual laminator is typically inexpensive...it may make more sense to just buy new.
I have seen people use thin liquid silicone to re-seal the crascks then use a very fine...
mixing manufacturers should not be a problem..use cast lam with cast vinyl and calendared with calendared and you should not have an issue...if your prints curl upward you have way too much tension on your laminate
I think its damper related...the pachaging for Epson dampers offers no protection to the film and actually allows dirt inside...
try running only light cleanings as well...I thing the longer periods of suction are ruining already fragile dampers...
