Print on a cheap calendered vinyl and lam it over card stock - finish as needed. We do it when we need something lay-flat and cheap.

It would really depend on how large the letters are going to be cut. I will set the text then zoom to 100% on screen and adjust to get rid of the sharp inner corners & outer tails without the font looking melted.

I will call your Avery and raise you 3M IJ35c. Something changed in the formula & it now has the smell of unwashed feet after a 5k run in 95-degree heat (leather shoes / no socks). This is before it is printed. When it gets heated up the smell takes on a whole new life of its own.

USPS Priority Mail (air) is beating the private carriers to us at about 1/3 the cost. Some of the boxes do look like they were loaded by pit bulls but most are packed well enough that the contents survive.
