Depends on the quality of the image. I use Illustrator and Flexi-Sign. Flexi Sign's vector smoothing tools are awesome. Sometimes its easier just start with the pen tool in Illustrator and trace manually without using live-trace.

Very valuable info. Thanks guys. Just to update everyone, I've run 3/16" down cut carbide bits for the last two jobs with great success. Down cut bits make a huge difference. I may pick up a few steel bits to do some comparison.

In my experience most of the time customers don't know, or realize you are giving them a good price, and then they will expect everything to be super cheap from then on. It really only hurts you.
Unless they are big time customers of yours I would charge full price to re-do it.
I wouldn't feel shady at all. If its a customer using their own logo. You must have good clients. Most of the people I deal with have no idea what a vector is to begin with, much less the ability to locate their own files and e-mail them to me.
How many are they ordering? I would consider just doing the red in reflective. The black will look white when it reflects light and make it hard to read on the white background.
