you bought a unit with a cutter that is designed to work with flexi and then you use corel? on top of it you print 7k stickers without test cutting? your blaming the equipment instead of knowing their uses and limitations.

you can mount prints to unfinished MDO, you don't have to worry about the face of it, it's paper and accepts vinyl nicely, what you have to worry about is the edges sucking up water. Silicone some trim cap all around and you'll be fine.

I just don't think this even approaches the realm of business to business sales, this is helping a guy out of a jam. this just goes into the silent uncounted category of karma. let him name the price and you'll both be happy.

i would rig up a spool next to my paper cutter with a jig to stop the material at 5". it's gotta be faster than knife.

if its flat mount, 13oz is fine, if client is expecting long term, go thicker.
