On those trailer screws, I like to take them out. They usually need a square bit (not a star or torques head).
I find it much easier myself.
No having to go back and brush out the rivets... just screwing them back in.
That is if they are not buck rivets of course :D
We have a shopbot PRSalpha. Its a good machine for the price. Shopbot is probably the most affordable for the kind of machine you get. Its not a fancy machine that has automatic tool changing and stuff, but it gets the job done.

Your last statement sounds right to me.
I usually design things at 100% to scale @ 72-100 ppi
Anything Higher is really unnecessary.
So create a new doc, enter measurements (actual size), set the res to 72-100, and you're good.
Your 8MP camera should be just fine.

I'll give it a try next time i"m cutting some GF. I use carpet tape on Metal Faced PVC. Sometimes it holds great, and others not so much. Especially if I'm doing a clean pass.
I've had bad results with a down cut bit on GF.
The best results I have gotten is with an up cut spiral, 2 flutes.
You may have to sand the edges a little.
Small letters are the hardest.
Typestries, how well does the transfer tape work?
