We've been happy with our Epson S60600. Doing lots of volume? Get a S60600L. Doing TONS of volume? Get a Colorado.
We've had Roland XC-540 and XR-640 and much prefer the Epson.
No printer will 100% match all your requirements, you'll have to figure out what your product mix is...

That has to be against the law/rules somehow, isn't it? You're not authorizing them to a free for all of surprise charges when you enter your card info.
When you say "cling", you mean decal right? (Given the fact that 651 is vinyl)
How are you applying the premask? Are you using a hard (teflon or similar) squeegee with firm pressure to apply it to your decals?

Absolutely, it definitely is a frustrating part of the business.
We also stock 48" foam and 48" corrugated b flute rolls, but of course it's not quite wide enough to cover the edge. There may be 60" rolls somewhere out there but harder to come by.
I hear ya. We run into the same issue and honestly haven't found a perfect solution. Depending on how they're being shipped and the value of the job, a lot of times we'll just use full sheets of coroplast and slit pieces to protect the edges.
Not ideal when you're using $25 worth of material...

I'd add the Epson S60600L to your list if you're doing that kind of volume. We added a S60600 last year and it's been a beast. We don't run quite as much as you're talking but it's been a really solid printer for us.

What kind of magic bullet are you looking for then?
Get your employees to pay attention, start ordering custom boxes/sleeves for your orders, and build that into your cost. (or consider it a wash because you're eliminating wasted labor)

Polyester might be a different story, it doesn't really behave like PVC vinyl in terms of shrinkage/failure etc.
