Yeah I agree in the winter, static electricty is high, because the humidity is very low. get the humidity up to at least 25 - 30%, you can get a little temp/humidity gauge. from radio shack. this will help control the dust.
Here what i have made up and use, works well and simple design. Made from 1inch box tubing and flat plate for mounting it to the table. Bolts and washers at the top to hold the cross bar
Im north up here in Woordbridge. Yeah if im at the last friction wheel, it registers 53.5". If i go outside the last frirction wheel to the edge it says 54.5. Im removing the end pinch wheelto trick the machine of the width so the material doesnt bind up ill let you guys know my results

I have a Graphtec 5100 (60"). I can load a 60" Roll, but only cut 53" max. However when if i move the last pinch roller all the way to the edge (not on the friction wheel) and use the middle as the end pinch wheel (so im only using two.) Do you guys think this will cut somthing that...
Yeah you will be ok with .80 or dibond. you could always put horizontal braces and inset a few inches top and bottom, to double prevent the sign from being bent. depends on the asstetics of the back of the sign if you want to there.
Alignment is key, I use the reg. marks on the front of the plotter to align the material to the machine, I like to use my finger nail the make sure the registation marks are sraight arcross the front of the machine at the cut strip.
I agree your media is slipping. Loading the material you need keep the roll tight and/or use the bar on the front the line the media up before lowing your pinch wheels
