I also made the mistake of using Arlon on vehicle graphics. Mostly were for flat panel applications like cargo vans. Within 6 months the vinyl was falling off the vehicle and leaving grey adhesive behind. I have had probably half a dozen come back and had to redo the jobs with 3M for peace...
It saves a lot of labor time. It took Pat 45 minutes to mount 10 prints and fix the air bubbles. Same job would take me 15 minutes max. Add this up throughout the day and it is a big timesaver.
I have a highway handyman laminator and I can mount a 4' x 8' print in a couple of minutes. No bubbles or wrinkles. This machine takes the place of a worker.
If it is 4 years old you may need a new head or 2. I just replaced 2 heads on my Soljet Pro XC III and had the same problems you are describing. Putting the head down will improve print quality but also make you more prone to head strikes. Leaving the head up keeps your print heads safe but...
Pop Up is good from fellers. We print on a Roland Soljet and do not use the take up reel because ink needs to dry unrolled. We do not laminate it as well. Been using it for over a year with good results.
Yes we used a calendared laminate and still had issues with the graphics peeling back. We've also used Oracal 3165RA rapid air with 210 overlaminate and have had great results.
No Arlon for me. I thought I would save a few bucks over 3M with applications on flat panels and within 6 months I had 6 jobs come back. The vinyl was peeling back from the vehicle leaving grey adhesive. 3M for peace of mind.
For my Gerber Ion I used DigiMag and it works great. Regular magnetic flakes off when you trim the bleed part. You may want to let it sit for 24 hours before trimming just to be safe.
When we print vinyl decal we only use the outer 2 pinch rollers. Also make sure the material is lined up straight on the take up reel. If it is off centered you will get creases.
Let me chime in here as I also own an Ion. I have experienced the same issues as mmorse and can verify the issues with fading after 6-9 months. For temporary signs it is great but I would not use it for anything longer than 6 months.
Here is information from Gerber's website

I will never use another Arlon product as I've had several jobs come back after 6 months where the vinyl is falling off but leaving the adhesive behind. These are applications on a flat surface only like the side of a van. 3M from now on for peace of mind.
