I have a Brother GT-541 t-shirt printer and can knock them out. They would look best on a white or light colored shirt. If you send me the file as a jpeg I can print a sample and email you a photo of it.
We've used them with 1/2" coroplast. Size was 2' wide x 4' tall and customer was happy. Only drawback is they tend to rock a little back and forth. 3' x 5' may be a little big.

I had the same problem with banding and was using Solaris inks so I ended up switching back to Roland inks. The cost savings was not there when you figured all of the reprints and the wasted ink with cleaning cycles.

We have had the same issues with many other papers we print on. Last batch we tried the Roland paper material and it printed better. I think there is a profile you can use which matches the media. Print was still a little tacky but better than other profiles.
We print everything with heads down except for banner material which is raised and guides are used. Your print quality will improve with heads down. Another problem with printing with the heads up is you will have overspray making a mess along the entire carriage length which could end up...
More than likely it sounds like a head going bad. If you have been running the printer non stop for 2 years you may have a bad head. Even a bad head will have a good test print. Your Roland tech can run sample prints which can tell.

I have not had good luck with Arlon. Had to redo 6+ jobs from using Arlon. The vinyl ended up peeling back from the adhesive and leaving grey residue. Used it mostly for box trucks and logos on vans.
For flat panel applications, I mostly use Oracal 3165 Rapid Air and have not had any problems.
