Have you tried other materials besides the MPI 3000? If you have, how does it look in comparison? How does it look compared to past prints? Is the material old and has been sitting around? Have you profiled the machine and your medias with these new ecosolv inks? Post some pics if you can.
Are you printing it directly as an eps file? Sometimes RIPs have a hard time translating that information into printable data. Try rasterizing the file if this is the case and printing as a .tif

Make your circle selection while on the photo you wish to crop, make sure you have that layer selected, then click the Add Layer Mask button on the bottom of your layers palette. Its the one with the circle inside of a square.

In Illustrator its not called weld, there are several pathfinder tools that you will have at your disposal, you want to look for Add or Merge in this case. Here is a nice little tutorial to bookmark that explains them in detail.
