I went down this road a couple of years ago and the 4900/AccuRip is the way to go. I actually got wasatch softrip and AccuRip and prefer AccuRip. I use Accuink with Ulano pigment inkjet film on a 4880. Dark blacks and great halftones.

Sure sounds like a cap top issue... Stretch the spring that sits below the cap top to make sure it is applying a good upward pressure.
Check very closely for any flatspots on the cap top (As mentioned before I had a new one that was defective).

Its a pia.. Low energy plastic is not ideal for wrapping. It works but will not hold up. It's like using intermediate vinyl for vehicle graphics.
We do 90% coverage kits for side x sides using convex or substance.
If you don't have a template it may not be worth your while.
I have an issue sometimes with loading 3751 and on occasion have to use the sled attachment HP provides. The vinyl rolls up on the rollers and gets jammed. I sometimes can't get it through even with the blue lever up.

Did you use inksoft? I have been trying to decide if it is worthwhile. We get a lot of folks that design something online and then bring it in and want us to duplicate it.
