Couple things I've done over the years:
Resize the font for lowercase/uppercase letters in the same word to the same height- can help with legibility, and if you have a butt ugly letter in a singular font, can hide that bast*rd.
Small scale editing of letters - useful for making a mediocre...

3M makes a "LED light mat", allows for as low as 2.5" deep iirc... LEDs are placed in a grid on a rubber mat, flexible, really cool idea, not for cheapskates ;)

My guess is that because the letters are black, the area over them is retaining heat more than the white surrounding. If it's on Alumicore, the metal may be heating up as well under the black. I'd guess...

10x of each, 1st one is an oval, 30" tall x 38" wide, sides of oval to those dimensions.
2nd one is a custom cut bumblebee, with shape of sign TBD by vector (when its done), approx same size.
I understand it's low quantities - part of the problem.
Anyone know a company that'll do custom cuts? Specifically, we're looking for the fastest turn around time possible - price takes a backseat to speed in this case. Signs'll be 6mil or 8mil, 30" x 36", complex shape. Vector would be provided by us.
