I've seen this. Not through flexi, but another rip. It's likely not a supported font. The fix is to outline the font for your production file, then it's not a font anymore - problem solved.
The sign is already paid for, and produced according to the specs on what they signed off on. I don't think the OP should give anything back - including a response.
Outrageous. If she was not a part of the approval, or the conversations, what makes her think she can jump into the situation NOW? I would just not respond.

If you have white ink capabilities you should go that route. Just guessing... Whoever produced their sample probably didn't have that capability, so they had to use more material to back it.
I was agreeing with you. But you made it sound more involved with the scoring and whatnot. I just cut it, one pass.
Before we got the corner rounder we used a washer.
Yep, straight edge and a knife, that's how I cut magnet. If you use the 30mil magnet like we use for vehicle magnets, it's pretty easy to cut.
We have a rounder that makes radius corners really easy.
I would say not possible. You would want to measure the GAP using the highest point, but then the lower points will come out really blurry because it would be so far away from the heads.
I didn't take that to mean MrDave is printing on the clingy side, I thought he meant to leave a border around the artwork on the printable side. .....which I don't do, I've never noticed that it made any difference.

Who prints on the clingy side that adheres to the glass? Does it really need to be said NOT to? The first clue is the liner that should remain on the static cling material until you install it.
I would say you're sign is a done deal and that transaction is over. Unless it's a good customer and you expect a lot more return business from them and you need to keep that relationship... Call it a day on that one. Lesson learned for them to know what they are approving when they order a sign.
We have had ours for ... 4-5 years now? No problems - well except one day a few months ago it threw and error, and we had to have an epson tech come out to fix it, but other than that it's a work horse and we love it.
What design software do you use? You could do this with either Illy or Corel draw. If you don't have those, ink scapes is free and you could save it as an SVG
