Do you pre-press them before placing the material down? I haven't used Flexcut Sweet, but we've used Spectra-cut and similar materials along those lines.
  2. Nervous

YES YES YES. I should have elaborated more, thank you for the addendum! Illustrator can be intimidating at first, but as mentioned before, there are classes to teach you the basics to advance further on. Treat intimidation the same way you should with negative feedback. Push past it and don't be...

I feel that when you design a logo, use whatever program you are most comfortable with. Just keep in mind that if you are going to give/sell it to them, it's most easily displayed and worked with if it were in vector format. I personally use Adobe Illustrator. If you like to hand draw, it's easy...

Haha, definitely after they get you out. Perhaps advertising 24 hour service in regards to three 8 hour days? Most likely they are available 24 hours, but in case of emergencies, you'll be paying quite a bit more for them to have to get off of their butts outside of regular hours. Good luck...

I seriously laughed out loud at that. Thank you!

We've used both PhotoTex and GraphiTex. Never had a problem with either. Although I was able to get more vivid prints on GraphiTex.

I tried popping that into http://www.myfonts.com/WhatTheFont/ and got a slew of options. None of them looked identical. May need a higher res font to be read more legibly.
