From the pic you posted it doesn't look like an alignment issue, the head is being told to fire at the wrong time. You can try printing in uni directional instead of bi-direction and also print in higher quality to see if this helps. If it prints ok in uni direction then the head itself is ok...
Stop looking at HP printers and look at Roland instead. You can get some great deals on used ones, and they are built like tanks. Pretty much everyone I know who prints vehicle graphics uses a Roland solvent print and cut machine
I agree, it sounds like your small nozzles are either blocked or damaged. Do a test print in service mode and this will show you both the large nozzles ( that a standard test print does ) and also the small ones.
I don't think its ink starvation as normally this will effect all printing modes...
Really for outdoor use you would be better off with a solvent printer. For a lot of jobs you wouldn't need to laminate them. A solvent print and cut is much better as you don't need to mess about printing on one machine and cutting on another
Does it only do it on greys, or on other colours as well? CMYK printers aren't great at printing grey tones anyway, so it may be one of those annoying cases where your printer just doesnt like the artwork and there isn't much you can do to fix it
The cap tops won't really make that much difference, it is mainly the dampers. The heads need to have a constant supply of ink otherwise some areas will have more dense areas. How are your test prints looking in service mode? This will show if the larger and smaller nozzles are firing...
There are quite a few reasons this can happen, but also some solutions.
Slow down the head speed and also print in high quality with W pass enabled ( settings are all in versaworks ). Set the print to uni directional rather than bi directional. All of these give a much better quality print.

I have replaced quite a few, and never replaced the guides unless they have cracked, which I have only seen a couple of times. They are generally fine to leave, and it makes replacing the cable easier if you leave them in place as you can slide it between them and feed it along back to the servo...

If this doesnt work it could also be the print carriage cable needs replacing ( the long one that goes from the print head to the servo board and is sandwiched between the plastic sheets ). These will wear from all the back and forth movement over time and can cause cracks in the cable traces...
It is normally the sensor on the head carriage starting to fail or it has got dirty. Sometimes cleaning them will help, just use some isopropyl alcohol on a cotton bud or sponge stick. Also make sure the roller is in the correct marked area on the metal bar they attach to.
Hi, if it is not detecting any of the carts then it is probably not the individual sensors. I would suspect the ink board as well, these can often fail due to splashes of ink on them, or just randomly.

Often a test print can look perfect, but the actual head is not. Try changing your settings and printing in high quality and see if that helps with the banding and colour solidity.You can also set the printer to overpass twice which lays down more ink and gives a much better solid colour
Did you check for cracks in the manifold? This can cause problems particularly if they are small as they can suck air in and stop ink getting to the head, so even if ink is getting to the damper, then it may not be getting through to the head properly. Sometimes they are very hard to see and you...

Apart from the W pass the other settings are the same as on yours
Doh just had a thought! I'm not sure if you can actually use W pass feature on the RF. You can on the SP and VP, but I think some of the newer printers you can't use it, but play with the profile settings at the bottom and see how they look
That is looking a lot better. Not sure why it is staying greyed out. Try some of the other settings, like setting to generic vinyl 2 etc... If you make a note of all your original settings then you can always go back to them, so you wont damage anything.
