I'm not familiar with that particular setup but I have run into this with other printers. If you have the option to slow the motor speed down and up the resolution, that should print crisp barcodes in any direction at the cost of speed however.

Make sure your Function 3 button isn't stuck down. You're basically booting in firmware update mode instead of standard mode. If the button is not stuck, you might have a main board issue.

Sounds like a limit position problem to me. If that adjustment is out of whack, it will cause the head to fail to lock at the home position when the cutter tries to separate. There are a few YouTube videos showing the procedure.

I don't know about the BN20 but Mutoh did something similar. If you upgraded the firmware on your 1204 it would take the ability to read the 440 chips. Mutoh uses the same cartridge tech as Roland so I wouldn't be surprised if that's the case.
