Maybe I'm misunderstanding, but if the face is 1/4" smaller all the way around that means the face is cut .5" shorter. Doesn't the face sit on the bottom of the frame? So the 1/4" may be distributed evenly on the sides but on the top its 1/2"(unless you're using a hanger bar)
Layout the letters on coro panels, butting the panels together and temporarily tape them together.
Put line up marks where the panels butt.
Make your stud marks and break the panels down.
On site start on the left and work your way across one panel at a time.
I'd use 3/4" MDO and sign hangers. And write in the proposal and invoice that the client is responsible for the install.
A swinging sign should be heavy enough to not whip around in the wind. And should be installed without check chains.
They only create problems by wracking the sign in the wind.
I'm not worried about my reputation, but I hate losing money/wasting time.
Installing someone elses crap graphics can only lead to problems.
We will install corporate graphics kits for clients, but that's a whole different animal.

I for one love the font id, and I too only use it as a back up to my search.
I've only stumped the committee once.
I believe Hanson uses Cedar or Redwood both of which can be harvested sustainably. There are several websites which confirm this.
Also if you want a natural background it's hard to imitate real wood, especially for something viewed up close.
I too use the Edge, but I also suggest they use two colors of vinyl because it lasts longer. I won't line them up though.
I give them a little lesson in using masking/painters tape to make the space and then align the second stripe to that.

We , too, have a lot of customers who have last minute changes for a variety of reasons.
If I am subbing the work I just let them know the timeline and that because of the materials involved I can't make any last minute changes.
