You also have to dry lexan. It stays in an oven (not hot enough to make it pliable) for 24hours or so before forming. Otherwise it gets a whole bunch of tiny bubbles in it. Looks neat but not for a sign face.

I built a 3' X 4' once really as a test. I was going to build a bigger one. Once I figured it out it wasn't fun anymore. I just order them formed. If you want to talk about it you can PM me. I am no expert but I can tell you how I did it.
I don't see any problem with a stud and pad mount and clear silicon. The pads adjust to irregular surfaces. Studs will help hold them in. You really might not even need the studs but it would be extra security.
These were just pad mounted with clear 100% silicon.
If you are going to cnc it vacuum forming over it should not be that expensive. Contact a face former and see if it is feasible. I have seen some pretty cool stuff vacuum formed. The chrome look I am not sure about. They did an article about it in a magazine several years ago but I can not...
I've got two of these in my shop. I hadn't even thought about how I was going to unroll. It is going to suck trimming those things to size assuming I don't kill myself unrolling them.

sdimmick - probably to much paint. Don't use the clear and use really thin coats of the Krylon. That was my experience anyway. If think it needs a protective coat use Frog Juice.
