Yes...it's odd. Have printed several times since, and no problems. It's a mystery. I just hit "pause" and cancelled the second print. It does make me leary now of non-attended printing.

I think the hardest part will be making it tileable....and the bigger the tile, the less the repeat will be noticed.

Used to do a lot of them at my old job, but we had a hot laminator, and the laminate wasn't sticky till the heat of the rollers hit it. We could feed posters through one at a time, and then flip over and run again. Because the laminate wasn't sticky off the roll, you didn't have to worry so much...

Have no idea if this is true in your case, but have something similar happen before. The problem I had was a little too much tension on the laminate, and it was pulling on the print.

For a blind install...can you use a french cleat to hang the sign on? You could probably hit the studs with the cleat.

Can you use coroplast? Cut three 2' x 6' panels Cut three 4" x 6' strips, and cut a slit down the middle lengthwise to make hinges. Attach those to the three panels with banner tape, except for one and use some velcro so it can be opened for folding and shipping.

Might be best to have a backup xp computer till you figure it all out. I kept my old computer loaded so I could just hook it back up.

I do the "cut test" when changing media. There can be a difference from calendar, cast, reflective, sandblast mask, etc... even between brands. I was taught to set the pressure so you have a faint line in the backing paper. Any deeper and you may have paper coming up with the lettering, any less...
