    we have many rolands... vp-540, 18yrs old and still printing (just black die lay outs but it works), xc-540 14yrs old, this thing is a work horse (just replaced the main board about 6 months ago), xr-640, 6yrs old another work horse and really have had no trouble with this machine at all...

    two words...die cut. we do it in house all the time. make a steel rule die and die cut. if it was a small qty you could probably do it in your plotter but that will just score and you will have to break them out

    we just use 70 or 90% isopropyl and don't really have any issues with that. we are running a roland LEJ. if we are not careful we will get a finger print here and there but that doesn't happen all that often. have you mentioned this to the company you bought the printer from or the manufacturer ?
