use gatorfoam any sign supplier should have it... it is anywhere from a 1/2" to, i believe, 2" thick... 4'x 8' sheets.. paper faced or plastic. easy to cut, lots of latex paint and you are good to go.....

+3 on flat latex for your base coats.. a good paint store will tint the color to match the finish color... then apply a finish coat, soft gloss, low lustre, or what have you..... the finish just takes a little time to cure...

have always used H/P vinyls, mostly gerber... just make sure you remove ALL of the wax on the area you will be lettering. rule of thumb for me has always been to test the area with masking tape, you will know right away if the tape does not grab...

we ship items all the time.... it does not matter what size.... lg. & sm. cardboard boxes to crated items.... use their fed-ex or ups number, charge them, materials and time.... off they go......

we have painted quite a few... scuff them up real good, wipe down with lac. thinner... we have used a roller with oil base paint.... 2 years out on some, still looking good.. for your own piece of mind, get a small section and paint it... a few days later give the scratch...
