    We do a very limited amount of cut vinyl, but our CE5000 has always been reliable. It comes with a plug-in to allow you to cut from Illustrator and is super easy to use especially for those familiar with Illustrator.

    Sounds to me like you could use an extruded polystyrene foam instead of the expanded polystyrene such as a Dow or Owens Corning foam board. The extruded does not have the beads like regular eps (think the center of foam board such as Gator). You may have problems finding it in 4" thick pieces...

    550 XT here and love it. I don't really have any feedback on CET except for what I read. Our printer spends it's time printing and not being "dialed" in. White ink only seems finicky when it is not used. When we are printing board after board of white it seems to flow well with no issues...

    Just uncheck "Resample Image" and put your image to whatever size you want. You will see that the resolution reduces (or increases if you go smaller) automatically and proportionate to the increase in size. As long as you started with a crisp clean pic, you shouldn't have any issues printing...
