What kind of quantities? Have you looked at direct printing? I always preferred screenprinting for something like that but it's getting harder to find. I have done some equipment panels with the Edge, both laminated vinyl and reverse lexan. As long as the client knows it's differences it should...
We use an etching primer on aluminum, then mix as per MAP's spec sheet with a medium reducer. It takes some practice to get a good coat and we generally sneak up on it with many light coats as has been said. The problems are usually in the gun setting or in the hand holding the gun...

Since it took the paint with it, it's probably not the usual suspect - scrubbable paint. The door wasn't painted properly.
So you have two options, screw it to the door, or remove some of the paint behind the sign. That could easily be done by lightly
marking the outline of the sign, sanding...
I agree looks like sheet metal. I would finish with paint, you could even use a high quality rattle can paint , like Montana.

Don't like the mounting method, why not just two holes? I wonder if the leaf was bought and made into a sign.
We use a heat gun and fingers, then one of any number of adhesive removers we have...works fine if cast vinyl and not too old. Regular hourly rate.
Next job I get with any serious amount to remove I'm trying the wallpaper steamer method that so many recommend.

I agree, depends on how they are being used. .080 is stronger, less susceptible to bending and breaking than ACM, which is why it is still the preferred material for street signs that get mounted to u-channels.

How big is the sign and how is it going to be finished? That would make a difference in choosing the wood. I haven't done any woodburning since I had one of those toys as a kid, but I have done a lot of dimensional wood signs over the years and they can have a lot of issues with the weather.

Then don't even think about trying that, it's a skill that requires the right set up and practice.
You can look at other alternatives like flex face and outsource but the big factor is your clients cheapness.

Little hard to tell what exactly is going on, am I seeing some serious distortion in that pic? Anyhow, how about "hiding" the seam in the design, have two seams run through the areas that have panels. Less noticeable than one long one in the yellow.
