fabricate your letters, mask-off your lexan backs on the outside, place the letters upside down and spray them the color you want. ( try and use a Mathews type paint ) For the trim cap try and find a stock color that will work.
if you have built a channel letter , just use clear lexan for your backs. place LEDs onto the lexan. use a 1.5 - 2" spacer to keep the letter off the wall. translucent faces for the front , good to go... if you just want a halo look, use non translucent vinyl on your face..
you should be able to get 6'x8' poly panels . suppliers have them in large rolls they will cut to size. remember they are 6'x8' , they will have some weight to them. do you have the capability to lift them into the cabinet. there is the option of retro, to flex faces

what type of LED are they, strips, modules, etc. from the picture they look like strips. who is the manufacturer, also how long have they been installed.
Is the back of the wall going to be seen? the thickness is only 4" with conventional 2x4 studs. you can always go completely through to the backside of the wall and make all of your wiring conections on that side, along with your threaded rod, fender washer and nut to hold the letters.
