only issue I see is that your screw may be closer to the face and create a shadow...if anything. still the same stuff and the extra 1/4" of material doesnt extend the life of the other 3/4". 2" trim cap exists for a reason, but I'm pretty sure its just for aestetics on large/deep letters.

crop marks, like registration marks for print&cut? you re-mark the marks atop the white, after laminating the white layer, before you cut. photosensor doesn't know the difference between the black lines made by your printer or the identical black lines drawn with a fine point black sharpie or pen.

i'd also be worried about attempting to mount any structure to a fascia, where the client has potentially demanded the contractor assemble the building without using any mechanical fasteners.

Nglantz' BeLine has yet to disappoint. No experience with their ACP, but I can't imagine there being much variation in longevity between brands considering its an .030 aluminum sandwich with plastic core.

thinking outside of the box here, but if you REALLY need some dense plastic then check out HDPE or HPL (good brand with laminate/color options: trespa).
