Could be something wrong with the firmware/flash chip it's on so the machine is trying to reload it from some sort of recovery bootloader. Have you tried to download the firmware and let it do that? If so and it didn't change anything, it could also be the flash the firmware is stored on.

I think TIF has a 4gb size limit. That's why you can't save to .TIF. If PDF isn't an option it's likely because of the 200" limit. If they're small pieces, you have an existing relationship with them, and it could be a big problem if it doesn't work, I'd suggest trying to get a few samples to test on. Maybe use that as a hardcopy proof or go-by. Would be better for both of you to be sure.

We use acrobat and Pitstop to prep files, so if I have an issue like that I upscale the art (but not page boxes) by 0.5% and then create the bleed from there. I'm not familiar with Corel, but can you tell it to use a negative value for the margin to eleminate it?

Does Illy have a scaling factor that can applied to a page or document? I know Acrobat has it so if you need a billboard larger than 200" wide because Acrobat has a size limit of 200". Maybe Illy has a similar thing? I've never used it in Illy though.
